First tests with new Windy Hill CNC foam cutter.

This is a prototype of the new Windy Hill hot wire we are testing and helping with the manufacturing. We should be offering kits soon.

We just did some quick and dirty calibration cuts and I'm very pleased. The hardware is working great, even with our crude "hurry up and test" setup as shown:

Yeah, we are super happy.

Need to get used to the software and finalize our table setup. And run a bunch of foam through it.
 
Yeah, I had planned to hang it from the ceiling, but this works fine for our current testing.

We are using a small aluminum bow today, it weighs a fraction of the chunk-o-wood bow I made by drilling 2 holes. LOL
 
We are using some Rene wire for now. (Is that the correct spelling?) So far I like it jus fine.

See if we can locate some more foam at lunch. LOL Not messing with EPP until we have a ventilation system.
 
Going to have to track down some foam sources around here. Home Dump only carries 1". Probably have to check out some of the insulation distributors.
 
I have mainly been cutting some 2" purple foam I picked up from HD. Seems to have had some crud in it at times.

Wish I could find decent white styrofoam to cut.
 
@rcsoar4fun Google around locally and see if you have any surfboard makers or other manufacturing where you could get some cutoffs for cheap/free. I got these from a surfboard maker. Super dense stuff

Check out a local insulation distributor. In Idaho you should have better access to foams then we have here in warm part of California. Check on the DOW foams that are for under concrete slabs as that will be a higher density version of the pink foams.

We have a few scraps of some amazing foam that MK Composites uses in their models. They use the scraps as packing material. We save it like magic fairy dust. I have not seen anything like it around here. Very CLEAN and high density. Would love to source that for slope glider wing cores.

I picked up some of the Home Depot white foam just for learning techniques with it. Wow does it cut poorly. Does some weird stuff. If we drag the wire through the foam manually it can cut decently, but using radiant heat alone makes some ugly cuts.

Foam cutting - such hissy smelly delight...

Even virgin white foam often has inclusions (Human hair, debris, cotton threads, mouse poo, dinosaur fossils etc) and any foreign body will cause havoc when cutting. Added to that, often the stuff used for packing is not virgin stuff, its reheated/formed and the density is all over the place, and of course that has even more detritis in it.

In days of yore, I used to use the highest density virgin blue foam I could find, and that was mostly DOW in the UK, but now there are a huge number of foam makers of various types.

I wonder if it wouldn't be a good idea to make a friend of a local board maker and combine with thier orders - if possible - a couple of times per year. (Not in Idaho, or Alaska maybe) If Aloft, who are looking at serious kit production, and some of you really prolific designers - like Nate for example - clubbed together, it might be a really good money saver.

Foam manufacturers by necessity are all about quantity - more quantity = more buying power.

Board guy+Aloft+Nate & Co+A.N.Other(s) = Buying power. It would need coordination but it might work.

Just my 2P - because I aint cut no foam in donkey's years.:cool:

This thread got me wondering, I found no less than 3 surfboard manufacturers that are local to me. I ran across some old news, I guess the biggest board blank manufacturer went out of business about 10 years ago.

I used to have a plane called a "Cloud Climber", it was designed and built by Wil Byers, used to be an MA columnist then owned Sailplane and Electric Modeler. It had 3 types of blue foam in the core, with the densest being close to the root and getting lighter towards the tip. Interesting plane, wish I still had it.
 
If u are ok with using the pink OwensCorning Foarmular NGX250, I found nice 8’x4’x 2” sheets at the HD pro store in Daly city.

Note: they were pre-scored to make installation between studs easier, which incidentally made it easier for me to re-size to fit in the back of my car in the parking lot while the contractors watched and laughed.
 
Better than what we have right now.

We have been side tracked with installing our new laser cutter. I'll post an update in our laser thread.
 
Thickest pink stuff my HD (ukiah) carries is 1" and its the scored type. And i can get up to 2" in the white stuff. For my one off builds it has been fine. But it would be nice to find some 2.5-3 in pink or blue. I havent gone by lowes to see what they have as generally the prices, at least in my area, are significantly higher at lowes vs HD.
